Custom Cartoning Machine for Industrial Clamps

Project Scope – Improving Packaging Efficiency with a High-Speed Automated Cartoning System

Steven Douglas Corp. (SDC) was tasked with a new challenge from a returning customer. Adding to their production line of hose clamp manufacturing, they needed an automated way to package hose clamps into cartons to supply retail stores. This machine needed to pack 10 clamps per carton and work with 10 different clamps and three carton sizes with quick changeover capabilities.

Technology Used

SDC Rotary Cartoner
Bellco Feeders high-speed centrifugal feeder with sound enclosure
Conveyor system with pneumatic escapements
CTM Labeling Systems - 3600a-PA
Custom pneumatic carton diverter
Allen-Bradley Compact Logix PLC and Panelview 5310 HMI
Check weigher with reject system

The Machine Concept:

This machine needed to erect and fill cartons with an exact number of parts before being closed and weigh checked for accuracy.

  • Form different sizes of chipboard (paperboard) cartons
  • Print and apply labels
  • Count and drop a specified number of industrial hose clamps into cartons
  • Automatically close filled carton
  • Weigh check

Solution:

SDC designed and built an automatic cartoning machine to help a returning customer pack different sizes of industrial hose clamps into cartons. This system was designed with the functionality to switch from fully automated to semi-automated depending on the carton size with easy tooling changeover. Some key capabilities on this machine include:

  • A centrifugal feeder bowl for all sizes of clamps
  • An SDC Rotary Cartoner to form, erect, and close bottom of cartons using pneumatic actuators and custom tooling
  • Specialized part counting system using sensors and precision timing for accurate filling
  • Sophisticated mechanism utilized pneumatic actuators and custom tooling to fully close the carton after the filling stations.
  • Quick-change tooling and part feeding chutes for product sizing changeovers

This custom automated packaging machine runs up to 25 cartons per minute with tooling changeovers in 30 minutes.

Results & Business Impact:

Results and business impacts of a custom cartoning machine for a hose clamp manufacturer

This advanced packing system is engineered to drive operational efficiency, reduce labor costs, and improve output quality. By supporting multiple carton sizes with high-speed, partially and fully automated processes, businesses can significantly increase throughput—up to 25 cartons per minute—while maintaining accuracy through integrated sensors and weight checks. The quick tooling changeover minimizes production downtime, enabling faster response to changing packaging needs. Overall, the system helps reduce manual handling, improve consistency, and support scalable growth, resulting in lower operational costs and enhanced customer satisfaction.

  • Faster Packing: Up to 25 cartons per min
  • Flexible Sizes: Carton sizes 1-3 supported with the capability to handle 10 sizes of clamps
  • Less Manual Dependency: Carton sizes 1-2 are fully automated – Carton size 3 is semi-automated with manual carton closure
  • High Accuracy: Each carton is sensor-verified throughout formation and is weigh checked after filled and sealed
  • Quick Setup: Tooling changeover in 30 minutes to minimize downtime

Operational Workflow:

For Carton Sizes 1–2 (Fully Automated):

  1. Load flat cartons into erector with printer
  2. Load clamps into the feeder
  3. Start machine cycle
  4. Cartons are formed
  5. Label is applied
  6. Clamps counted and packed
  7. Cartons are closed with automatic folding and inserting of the carton flaps
  8. Cartons go to checkweigher for accuracy

For Carton Size 3 (Semi-automated):

  1. Load flat cartons into erector with printer
  2. Load clamps into the feeder
  3. Start machine cycle
  4. Cartons are formed
  5. Label is applied
  6. Clamps counted and packed
  7. Cartons go to checkweigher for accuracy
  8. Manual closure
